Step 1 — Diagnose Before Replacing

Confirm the compressor is the actual fault before ordering a replacement. Check the starting relay and overload protector — these fail far more frequently than the compressor itself and are far cheaper to replace. A compressor that fails to start with a new relay and overload can then be condemned with confidence. A compressor that starts after relay replacement has saved the cost of a new Danfoss unit.

Step 2 — Recover the Refrigerant

Recover the existing refrigerant before opening the system. Step 3 — Replace the Filter Drier — Mandatory

The filter drier must be replaced alongside every compressor replacement without exception. A failed compressor releases metal particles, acid from oil breakdown, and moisture into the refrigerant circuit. Fitting a new Danfoss compressor into a contaminated circuit without replacing the filter drier means the new compressor is exposed to this contamination from its first hour of operation. The filter drier is inexpensive relative to the compressor — there is no valid reason to omit it.

Step 4 — Flush the System if Burned

If the compressor failed due to a burnout — indicated by acidic smell, black oil, or acid test positive — the refrigerant circuit must be flushed with an approved refrigeration system flush before the new compressor is fitted. A burnout contaminates the entire circuit with acid and carbon deposits. A filter drier alone is not sufficient to clean a burned system — the evaporator, condenser, and all pipework must be flushed clean before the new Danfoss unit is installed.

Step 5 — Deep Vacuum Before Charging

After fitting the new compressor and filter drier, pull a deep vacuum to a minimum of 500 microns using a proper two-stage vacuum pump — not a cheap single-stage pump. Hold the vacuum for at least 30 minutes and confirm it is holding before charging. Moisture left in the system from an inadequate vacuum will freeze at the expansion valve, cause acid formation with the refrigerant, and destroy the new compressor’s oil over time. Step 6 — Charge with Correct Refrigerant and Oil

Charge the system with the correct refrigerant grade at the correct weight specified by the equipment manufacturer — not by pressure alone. Use the correct compressor oil type: mineral oil for R290 and R600a Danfoss compressors, and POE oil for R134a and R404a models. Mixing oil types destroys the lubrication properties of the oil and causes premature compressor wear. Confirm suction and discharge pressures are within the normal operating range for the specific refrigerant and application temperature before completing the job.
